I made some Lexan headlight covers and am going to tell how to do it.

You will first have to make a template of your surround.
Once you have the template take to a plastic company in your area, or contact me with a PM. I can get you 2 for $30 + $9.30 shipping. 2-3 days shipping. (EDIT: I called the guy this morning he said he could cut the cost a little, $10 off if I order a few at a time.So $20 isn't too bad.)It is roughly 1/16 inch thick you don't want any thicker or it will not bend to form.

You will need to heat the lexan with a heatgun to give it a bowl shape first. Do this by heating the front outside face in the center slowly while holding by one edge. You will see it deform into a bowl shape. Do this very slowly while moving heatgun in large circles. You don't need alot of curve only a little. Like a foam Dixie plate.

Here are some pics enjoy. :ez_pimp:  :thumb2:

Those turned out very nice! I wonder how they would look with window tint applied on the inside?

Thanks, and that mullet had to be standin on end as fast as you posted a response. :afro: Would probably be nice with tint, but I didn't want any problems with cops, or the heat of headlights.

Do you have the template you used to make your cover. If so, I could convert it to a CAD drawing and make a template available here for others.

No I left in the hands of the Owner of the local plastics place. He put it in my file.

very nice!
+ more aerodynamic than mine
+ looks better than mine (in my opinion)
+ will keep cleaner inside than mine if i dont seal the seams
- not as strong (1/16 vs 1/8)
- more expensive than mine ($30 vs $3 out of pocket)
- cost of cleaner and tape
i wonder if condensation will trap at the top?
heat gun usage is clever. i read that lexan softens at 350F so i went with flat option. does your pattern allow extra for the bowing?

it looks like the cover goes down onto the bumper. Can you still remove the surround?

Does not touch bumper and Yes surround can still be removed. It is a perfect fit to surround no over-hang/ under-hang.

- not as strong (1/16 vs 1/8) 1/16 is plenty strong will not break unless I hit a brick and that would be the least of my worries.
- more expensive than mine ($30 vs $3 out of pocket)What grade did you buy? $3 doesn't even sound feasible.
- cost of cleaner and tape way more than enough to do some over things with, and if you go to bodyshop they sell by foot. Cheap that way
i wonder if condensation will trap at the top? I drilled 3 small holes in it under hood area
heat gun usage is clever. i read that lexan softens at 350F so i went with flat option. does your pattern allow extra for the bowing?Went flawlessly

My comment are in bold above.

For about $30 a set of tinted GTS headlight covers can be found on ebay.

We have problems here in Ohio with tinted covers over the turn signals. Cops don't like them. Plus every set of GTS I have ever had fogged up badly and cracked.

Nice writeup, bbjsw10. They look almost invisable. Not to mention if you paint the bezel inside chrome before you put the cover on, it would shine real bright at night and help visability.

They don't cover the turn signals, just the corner lamps. The turn signals are in the bumper.

Thanks, never thought of chrome plate or spray would look good, on certain cars. I kinda like the black if I ever repaint don't want too flashy.

Window tint and plastic don't mix. The adhesive can damage certain types of plastic.

bbjsw10, I am not saying so it looks cool, but to give the housing function now that you sealed it. I spray painted my turn signal housings with chrome paint and now when they light up they shine real bright.

You can buy lexan 1/16 already tinted.

Yeah, it would look good on a Swift with a lot of chrome.
