i spoke to a gear company near me an this week or so am gona take some trans parts to them ie....inputshaft,gears,hubs,countershaft...we spoke for a sec he said like $80.00usd per gear

this what i plan to get made new inputshaft,1,2nd gears,reverse ,hubs..same as yours but with 4.10 final

Well one thing I've learnt Hertz is that it's a costly exercise getting stuff made in small quantities and I can see why a full custom gearset costs so much money and to be perfectly honest the Rospen developed gearset is actually good value for money and a big thumbs up to you for continuing to offer it as it has been fully tested and proven to be great quality. :razz:

The big problem with the suzuki gearbox is there is no gap between the synchro teeth and the actual side of the gear so there's no way to cut the synchro teeth.
There are really only 3 ways around this.

1, Cut a new gear and mill the synchro teeth
= extremely time consuming= $$$$

2, Change to a dog type engagement which means new hubs= $$$$$$$$$

3, Cut the existing gear teeth off and cut a new gear and press onto the
existing gear, as well as an interferance fit they can put a small weld
around the perifery of the join. Even with an interferance fit the
overall strength of the gear is only as strong as the individual teeth.

I have come up with a cut price solution that will be great for autocrosses, hillclimbs and general circuit sprints, if you want a gearset for maximum attack rallying or hardcore circuit racing then buy a proper full Close Ratio gearset.

Ok I have figured out a solution.

After spending a couple of hours with the gearcutters this afternoon we have come up with 2.533 for first and 1.795 for 2nd, 2nd gear is a real PITA, nothing else fits into the centre distance, we tried different sized teeth but 1.795 was the magic number in terms of ratio AND strength.

The ratios with a 4.4 give us

Custom 1,2 Standard 3,4,5 with 4.389
1st 2.533 = 78.35kph Gap
2nd 1.790 = 110.90kph =32.55
3rd 1.280 = 155.04kph =44.14
4th 0.914 = 217.12kph =62.08
5th 0.757 = 262.15kph =45.03

Custom 1,2 Standard 3 Gti 4,5
1st 2.533 = 78.35kph Gap
2nd 1.790 = 110.90kph =32.55
3rd 1.280 = 155.04kph =44.14
4th 1.030 = 192.67kph =37.63
5th 0.870 = 228.10kph =35.43


Custom 1,2 Gti 3,4,5
1st 2.533 = 78.35kph Gap
2nd 1.790 = 110.90kph =32.55
3rd 1.375 = 144.44kph =33.43
4th 1.030 = 192.67kph =48.34
5th 0.870 = 228.10kph =35.43

Those are your options depending on whether you already have a gti gearset.

As I mentioned in the previous post the only cost effective solution is to cut the teeth off 1st and 2nd gears and fit new teeth, all the gears will be straight cut.
The input shaft is completely new and all components case hardened to the same quality as the factory original.

The cost works out to NZ$2500 dollars using YOUR 1st and 2nd gears and does not include postage.

Ran the car this weekend.Great ratios.
1st is usable now in corners.
Synchromesh is too thin I think, so I added a jug of 80/90.
